FEG and the McVities Factory

A TV programme, Secrets of the Factories, was recently aired on 4th April on Channel 5 and featured McVities biscuit making facility in Carlisle.

In 2015, the factory was seriously affected by the flooding in the city and was temporarily closed.

Access to and safe working on Gantry

Following a change in food items being produced, the Client wanted to re-use as much of their original processing line in a different configuration for a new product range.

At one particular point on the new line, product was occasionally stacking up and manual intervention was required from time to time to unblock the area requiring staff to be able to work safely at height.

Before:

The gantry and access to it, had been designed and installed to suit the original process layout but as this had been significantly changed, the gantry area was not adequately supported, it was too small for staff to stand on and there was no safe access.

The FEG Project Engineer determined what was required to meet the Clients’ needs. He used suitable materials from the Clients’ existing stock to support the newly extended gantry he had made and fitted a fixed ladder with hoops to comply with relevant building regulations and safety standards.

The simplicity of the solution meant that the Clients’ requirements were fulfilled, keeping their spend to an acceptable level and the changes were implemented in a very short timescale.

 FEG activity – Principal Contractor Role

FEG are currently working on a food preparation site in Cumbria, undertaking the role of Principal Contractor under CDM2015 regulations for the site works.

This covers the building works, the installation of a new production line and the supporting M&E packages.

FEG also:

• Liaise with all duty holders and promotes good communication.

• Plan the construction phase and engages with the client’s staff.

• Prepare and maintain the Construction Phase Health & Safety Plan based on the Pre-Construction         Information Pack from the Principal Designer.

• Ensure the welfare facilities are sufficient and suitable.

• Ensure all those working on the site are given an appropriate induction.

• Ensure the site is secure and provides appropriate controls for all entering the site.

• Conduct regular site audits, monitoring the site risks and condition of temporary works.

• Check the competence of contractors and workers on the site.

• Ensure supervision and management on site is appropriate and sufficient.

• Contribute to the Health & Safety File prepared by the Principal Designer

Docking Roller

Application: Docking Roller

Following a request from the Client, a docking roller to be used to prick sheets of uncooked pastry on the conveyor was designed and manufactured to cover the full width of the sheet. This was as required for existing products, but the introduction of a new product required something different. If pastry sheets pricked with the existing roller were used, then some of the holes prevented the pastry from rising along the edges when cooked.

To overcome this, another roller was designed and manufactured to suit the requirements for the new products.

Our Engineer had the foresight to design the original roller with a simple and easy way for it to be mounted and dismounted. This would be a great advantage when changing docking rollers or removing them for cleaning and maintenance purposes. The Client has benefitted as downtime when removing or changing the rollers is very low and the pastry edges for the new product rise as required when cooked thus significantly reducing wastage. This is another example of how FEG staff looked at the broader picture, applied their knowledge and included future proofing into the design, satisfying the Client.

FEG – Local Exhaust Ventilation capability

The HSE issued a Local Exhaust Ventilation (LEV) eBulletin on 7th February 2018 in which they highlighted the most recent news regarding LEV.

In the first Quarter of 2018, they advised that their inspectors were undertaking an inspections campaign within the Food and Drink Manufacturing sector.  They are focussing on the control of exposure of workers to dust specifically in bakeries, cake and biscuit manufacturers and grain mills.

Problems with dust, ventilation & filtration are common in many food processing applications. Product quality, environmental concerns and the health and wellbeing of employees working in these areas is paramount.

At FEG, we can carry out LEV surveys to determine how existing systems are performing and recommend any changes required. Additionally, we can provide a full design, planning, installation and commissioning service, with a cost-effective and reliable solution from contaminant source to safe and efficient extraction. Any system would provide effective hood design, ductwork systems, heat recovery and a recirculation system to ensure adequate ventilation and dust extraction.

New addition to the FEG Team

As part of an ongoing programme to add to the in-house capabilities of the FEG team, Craig Gardiner has joined in a new position to the company as a Senior Systems and Controls Engineer which will complement our existing mechanical and process design capability.

His skills and experience mean we can provide PLC programming (Allen Bradley and Siemens), machine integration, control panels, electrical design and automation services. This also increases our system capability particularly when coupled with conveyor supply and CE Marking.

Companies he has previously worked with include Smith & Co. and Meldrums in Carlisle. He has developed a wealth of knowledge across many food applications and also has experience of Nuclear site applications.

FEG Offers CDM Services to Comply with 2015 Regulations

Now that the new CDM regulations have now been made and laid in Parliament and became law on 6th April 2015, there are changes that clients need to implement when planning to extend, build or demolish buildings, including machinery modifications and installations, building works, civil and engineering works.

The principle changes from the previous legislation are as follows:

  • Strengthening of Client duties
  • Introduction of Domestic Clients
  • Replacement of CDM Coordinator by a Principal Designer for the planning, managing, monitoring and coordination of pre-construction phase health and safety
  • Principal Designer and Principal Contractor will be required on all projects where there will be more than one contractor working on the project
  • Replacement of explicit requirement for dutyholder competence with need for appropriate Skills,
  • Knowledge and Experience
  • Change to the HSE’s Notification level – F10 is now only required for projects lasting more than 500 person days of work, or lasting more than 30 working days with more than 20 workers simultaneously, including Site Management

FEG – Food Processing Factory Roof Refurbishment

FEG Ltd, Specialist Design & Build, Project Management and Consultancy, were appointed as Principal Designer and Principal Contractor under the CDM 2015 Regulations for the planned roof refurbishment of a major food processing plant in the North West England.

The external works carried out at roof level were to remove the existing glazing panels and asbestos rope gaskets, all of the glazing bars, associated fixings and fillers. The operatives were protected and wore full personal protective equipment (PPE) required by law and HSE guidelines to facilitate this operation.

Once the roof deck was refurbished and the existing glazed panels removed from each pod roof bay, new insulation and cladding was installed with flashings and waterproofing for ventilation ducts.

To ensure that the food production and packaging areas were able to continue working during the project, FEG ensured that contractors erected internal scaffolding to form high level crash decks to protect employees and the food production area’s below. The crash decks were covered in fire retardant Visqene, then blue fire retardant Corex sheeting and finally with a second layer of the same Visqene. All joints were sealed with tape during and after each process to stop any potential debris falling through onto the production lines and workforce directly below.

FEG Ltd Project Managed the entire process in a series of phases over a period of weeks which covered the food processing and packaging areas – it was on time and within budget.

FEG Ltd Now Provide Flue Gas Emission Analysis – MCERTS

Air pollution control and ventilation specialists FEG Ltd provide flue gas emission analysis to assist companies comply with the UK Environment Agency’s Monitoring Certification Scheme – MCERTS.

Under strict European and UK laws any UK company or organisation that has industrial chimneys, stacks, flues and exhausts from combustion plant must now monitor emissions to air. This is to help protect the environment and human health.

FEG Ltd will carry out Flue Gas Analysis and Sampling on flue systems, flue gas purification systems, industrial burners, stationary industrial engines, gas turbines and other potential sources of hazardous emissions. MCERTS makes sure that information on possible pollution released from flue stacks is reliable. It also helps improve health and safety for plant operators, worker comfort and the environment. Monitoring is carried out in accordance with monitoring methods selected from Environment Agency Technical Guidance Note: M2.

FEG Ltd – Assisting Manufacturers with ESOS Assessments

All large UK businesses will be affected by the Energy Savings Opportunity Scheme (ESOS) regulations now in place.

FEG Ltd, specialist in providing Sustainable and Waste Heat to Energy Systems, is now offering ESOS Assessments enabling companies to comply with the regulations and how to take advantage of real Energy Saving Solutions opportunities.

FEG’s specialist engineers will act as your Lead Energy Assessor and will conduct an ESOS Assessment for you. This will measure your total energy consumption for buildings, industrial processes and where appropriate any transport, while identifying areas of significant energy consumption that account for at least 90% of your total energy consumption. As Lead Energy Assessor your dedicated FEG engineer will also provide a compliance report for you to submit to the Environment Agency in time for the 5th December 2015 deadline.

With energy being a significant cost to manufacturers and processing companies, the major benefit of such an ESOS Assessment is that FEG will also identify cost-effective energy efficiency recommendations for areas of significant energy consumption and can carry out Energy Improvement Projects.

Hygienic Washroom Facility for Food Factory Component Cleaning

Specialising in solving problems, FEG Ltd was commissioned to project manage the installation of a new Washroom Facility for cleaning food factory components that needed to be integrated strategically into the companies food manufacturing plant.

The Washroom Facility is of a compact design being 7m long x 3.5m wide. The new Hygienic Washroom provides a dedicated area for cleaning down factory components using dilute chemicals with a power washer. Racking is installed to allow drainage into a common floor channel, all drained into a system that discharges through an in line trap and into a controlled fat trap system, ensuring that no fat residue is discharged into the factory drainage system.

Two stainless steel Belfast sinks are employed to deal with smaller components using a hose wash to compliment the power wash facility.

The Washroom Facility has a hygienic resin floor enabling the area to be kept clean, complimenting the production facilities that are accessible through a fast acting door that allows fork lift truck access from the adjoining manufacturing plant.

The building is constructed out of hygienic composite panels attached to a stainless steel framework.

New Hygienic Flooring for United Biscuits Improves Storage Facility

FEG Ltd’s project management expertise has been successfully utilised by one of their food processing clients United Biscuits.

An existing area used as offices and later as a production area and more recently as storage for pallets of unpacked biscuits, the surface needed to be replaced and roof / ceilings needed repairing. The original timber finish had broken up due to water ingress and FLT (fork lift truck) traversing the areas.

The section of the floor to be removed was partitioned off to prevent dust and debris from damaging the product stored while production & packing continued. All the timber was removed from the first storey level, loaded into skips and responsively disposed of.

The concrete floor exposed area was mechanically roughened to allow an appropriate key to allow the multi stage floor system to be applied. Movement joints were built into the floor sections using hygienic material to minimise the risk of the floor being damaged due to fork lift truck traffic.

Because of FEG’s project management of the whole job, production and packing was able to continue uninterrupted over the two week programme. The new floor enables a bigger area to be used for storage and safety was greatly improved with the unevenness of the previous floor eradicated.

External Gantry Installation

FEG Ltd recently project managed the installation of an External Gantry.

An external platform was installed to act as an escape route from the new plant room and also to create a deck for the new plant and equipment to be craned on to before being transferred in to the plant room. The platform was also sized to accommodate a relocated condenser unit once the refrigeration plant had been installed inside the building.

An existing fork lift truck route that runs underneath the platform was to be maintained, therefore the platform was designed so that no additional support legs were required to drop down to the ground floor level. With this in mind the new platform was designed to fix to and span between the existing building steelwork between plant room 15 and the existing despatch dock building.

Manufactured from a mild steel grade S355 construction, the surface was abrasive blast clean to Swedish Standards Sa 2.5, SIS 05 5900, ISO 8501-1 prior to being finished with specialised quick drying zinc phosphate primer/build coat and cover coat paints to give a protective finish as required by client.

FEG Ltd Provides CE Marking for Structural Metal Components

Due to new CE Marking legislation, from July 1st 2014, manufactured structural metal components or kits used in civil engineering for manufacturing and process plants must now comply with CE Marking requirements.

With this problem in focus FEG Ltd are expanding their CE Marking services to include structural metal components. FEG already provide CE Marking for individual machines and assemblies of machines as
found in production lines. This new legislation now requires companies building new facilities or refurbishing existing production facilities to take into consideration this new legal requirement for CE Marking.

As part of FEG’s ‘we solve problems’ service, during a CE Marking project they consider the Basic Requirements for Construction work including: mechanical resistance and stability, safety in case of fire, hygiene, health and the environment, safety, accessibility in use and protection against noise. Added to this are energy economy, heat retention and sustainable use of natural resources further adding to the burden of responsibility on manufacturers.

FEG’s skilled engineers will undertake CE Marking for existing or new plant, machinery and structures and assist companies with these essential matters that would normally involve the use of already stretched in-house resources.

FEG Ltd Air Pollution Control & Ventilation Systems for the Food Processing Industry

Organic food production within the European Union (EU) is strictly regulated. EU rules apply to the production of organic food and feed, and to the labelling and control of organic products. With demand for organic food product increasing, major food production companies are expanding their range.

With this in mind FEG Ltd. have worked closely with one of the UK largest food production companies to project manage their New Organic Production Facility for their biscuit and snack products.

In the Ingredients Feed area FEG utilised a Local Exhaust Ventilation (LEV) system that provides an effective hood design, ductwork systems, heat recovery and recirculation system to ensure adequate ventilation and dust extraction. FEG provided a full design, planning, installation and commissioning service, with a cost-effective and reliable solution from contaminant source to safe and efficient extraction.

FEG’s expertise in CDM (Construction, Design and Management) was utilised by the company for the new ingredients feed and mixing requirements facility. With a project value of £1m, FEG’s involvement included heading a multi department project team, controlling project spend, assigning resources, controlling and writing the Health & Safety File, supplier approval, control of contractors and issuing permits.

With overall responsibility for ensuring all building modifications, plant modifications and new equipment met specification, FEG achieved production targets and were within budget and timescale.

Security Cabin Upgrade

In order to attain Authorised Economic Operator (AEO) accreditation, United Biscuits, needed to upgrade security at their food processing plant.

The company recognised two significant areas for improvement:

  • The factory perimeter fence in some places was in a poor state of repair.
  • The Security Lodge was no longer fit for purpose and in a poor condition.

FEG Ltd were tasked with both projects and a charter was compiled by them and submitted to the United Biscuits. Subsequently, the projects were awarded to FEG to manage. The project duration was completed within one month and on-budget.

Waste Heat to Energy

FEG Ltd are specialists in design & build, project management and consultancy for industrial, manufacturing and process industries. Sustainability is one of FEG’s key disciplines and the company are focussing on the recovery of energy from waste heat using a novel technology from Heliex.

Chris William, Managing Director at FEG said: “Sustainability is now part of an organisations strategic planning. Energy is expensive but in industries that generate heat as part of their everyday processes re-use of waste heat is often not possible, therefore, energy or heat recovery to generate electricity can significantly improve efficiency and profitability.”

Chris explains: “The patented Heliex Waste Heat to Energy system is well established using rotary screw technology and can be applied in many process’ that produce waste heat or directly in steam systems including fully saturated steam. This gives us scope for applications in a wide range of industrial and process industries including: Electricity Generation, Petrochemical Industries, Glass & Refractories, Pharmaceuticals, Food, Brewing & Distilling, Paper Production, Biomass and Land Fill Gas Engines. This is not an exhaustive list and industrial diesel engines and gas turbines, combined heat and power systems, geothermal power stations and processes utilising steam pressure reduction valves can all improve their energy economics by utilising Heliex technology.”

“Heliex uses well proven rotate screw technology, conventionally used in the production of compressed air, developed and patented for expansion. Using this twin rotary screw principle, Heliex Expanders can use the pressure reduction step in steam distribution circuits to generate clean electricity. Heliex Expanders work where turbines cannot because they can process wet steam. This technology eliminates timing gears and other costly components without the use of use refrigerants whilst generating electricity at 50 or 60Hz.”

Chris Williams points to the benefits of the Heliex Waste Heat to Energy saying: “Heliex is a simpler and a more robust technology than conventional turbines with fewer parts, lower speeds and is not sensitive to steam quality. Systems have low maintenance costs. There is minimum production interruption during installation. The system has a very low maintenance requirement with low cost of ownership and offer sensible paybacks that are not dependent on incentives to be viable. In certain circumstances further benefits of CO2 emission credit allowances and incentives are available under the EU Emissions Trading Scheme where applicable.”

New Perimeter Fence Facilitates AEO Accreditation at UK Food Manufacturing Plant

A recent Authorized Economic Operator (AEO) audit of procedures and security systems at a UK food manufacturing facility highlighted areas that needed addressing. This included security of the companies perimeter fence.

Part of the audit considers whether external gates and fences at a companies premises are well secured against theft, tampering and potential terrorist incursion especially when food products are being transported worldwide. The AEO certificate is an internationally recognised quality mark indicating that the companies role in the international supply chain is secure, and that their customs controls and procedures are efficient and compliant.

It has been reported that AEO certified companies see a quantifiable improvement in key-metrics, reduction of in-transit damage, pilfering and increased on-time deliveries.

FEG Ltd compiled a project plan to best address these areas and calculated the costs of the remedial measures needed for the upgrading and improving the perimeter security.

Waste and Recycling Area Refurbishment & Upgrades at Biscuit Manufacturing Plant

As part of an overall site waste reduction exercise, there was a requirement at a UK Biscuit Manufacturing Plant to upgrade the recycling area by refurbishing the larger of the two food recycling compactors, disposing of the general waste unit and converting the small food unit into a general waste compactor.

After carrying out a feasibility study, FEG decided that the smaller food unit was not suitable for it’s new job and a new refurbished unit was sourced for the plant.

The fixed access platform to the compactor area which connected the factory to the compactors needed upgrading to prevent waste materials falling through the grates to underneath, making it very difficult to maintain an hygienically acceptable area. This metal, punched hole platform was replaced with a concrete block wall and in filled with rubble an capped with concrete. The metal frame and cladding was redesigned and refurbished where necessary and reinstated together with appropriate safety rails and concrete staircase for access. The skip / waste trailer deck area was renewed and upgraded with guides & buffers installed. A new visual barrier was erected to improve the view to the neighbours.

Enclosed Food Packaging Facility to Eliminate Allergen Risk

FEG have recently completed project management for an Enclose Food Packing Facility.

Enclosed packaging of the product is essential to eliminate Allergen Risk and ensure the packaging of the product complies with GMP (Good Manufacturing Practice) and HACCP (Hazard Analysis and Critical Control Point).

GMP is an essential system to ensure that products meet food safety, quality and legal requirements. Food manufacturer should have GMP in place as well as HACCP as part of a systematic program to assure food safety.

The project value for this was approximately £130K. FEG project manage under CDM, the Construction (Design and Management) Regulations 2007, the building of an enclosed area to minimise allergen risk and also improve control of environment for workers by installing air conditioning and shielding heat sources. This entailed heading a multi department team, controlling project spend, Health & Safety File, supplier approval, control of contractors, issuing permits and achieving programme.

Heat Recovery System at Tissue Manufacturing Plant

A recent project commissioned by one of the world leading tissue manufacturers involved recovery of waste heat from compressors and heat various areas of the factory was awarded to FEG, a specialist in Design & Build, Project Management and Consultancy for industrial, manufacturing and process industries. The project included Design, Supply, Install, Site Supervision, and Commissioning of a Turnkey Project.

The client requirements for the project included the need for the installation to be completed without affecting the compressor uptime as this would directly impacted on production. Because of the skills and expertise delivered by FEG this was accomplished.

I addition to the project management of the installation FEG also carried out site management, control of contractors, budget management and programme control.

New Organic Food Production Plant

Organic food production within the European Union (EU) is strictly regulated. EU rules apply to the production of organic food and feed and to the labelling and control of organic products. With growing demand for organic food product increasing, major food production companies are expanding their range.

With this in mind FEG Ltd. have worked closely with one of the UK largest food production companies to project manage their New Organic Production Facility for their biscuit and snack products.

FEG’s expertise in CDM (Construction, Design and Management) was utilised by the company for the new ingredients feed and mixing requirements facility. With a project value of £1m, FEG was involved heading a multi department project team, controlling project spend, assigning resources, controlling and writing the Health & Safety File, supplier approval, control of contractors and issuing permits.

Waste Heat To Energy

Waste heat to energy, clean electricity from your industrial steam process, cost effective energy recovery from wet steam.

FEG are working with Heliex Power, a clean-tech pioneering a technology to supply and install systems to generate electrical power using waste steam from industrial processes.

Heliex intends to be the World’s leader in steam screw expanders and their applications in the recovery of energy from industrial processes. The core technology is a novel rotary screw expander which recovers low grade energy from steam and uses it to generate electricity. In some applications power can be generated where previously there was no economically viable opportunity to do so due to the temperature and wet steam conditions, for example from combustion engines and industrial furnace exhaust gas.

The technology is also relevant to electricity generation in steam pressure let down systems, energy recovery indirectly in geothermal applications with high pressure and temperature water and intermediate/bottoming energy recovery from steam cycles.
